Несколько лет назад я сталкивался с такой ошибкой, вылечил заменой устройства 
на другое (от другой фирмы). Банально несоответствие железок.

А это в явной форме ошибка в ядре.

а вот поведение на ядре 2.6.38-std-def-alt7.2

Т.О. я полагаю что контролер это...
и к тому же для переносных винчестеров не стоит видимо использовать xfs

У меня копия Сизифа лежит на USB2.0/eSATA SSD-винчестере с xfs. Проблем нет. 
Главное - нормальное железо. Ну и sync перед вытаскиванием винта в помощь!

Кстати, если на компьютере очень много оперативки, которую тот использует под 
буферы дискового кеша, то после команды ' udisks --mount ...' с последующей 
массированной записью на флешку (неважно с какой ФС) и последующей команды 
'udisks --unmount ...' получается такой таймаут сброса буферов на флешку, что 
udisks вываливается с ошибкой о невозможности отмонтировать устройство, хотя 
при проверке далее обнаруживается, что устройство таки отмонтировалось. :-) Но 
уж больно стрёмно такое поведение...

это как-то регулируется?
у меня 3Г на 32 системе

У меня 12ГБ на x86_64 на одной машине и 24ГБ на x86_64 на другой. Постоянно 
приходится сначала набирать sync, а потом уже давать команду 
'udisks --unmount'.

Разве что режим sync при монтировании внешнего накопителя указывать. Тогда 
буфера не задействуются, но время записи вырастет заметно и ресурс флешки 
(если она используется) быстро закончится. Управление размерами буферов я пока 
не нашел.
